I laid it on the chassis upside down so I could mark the shape of the crossmember onto it...

when it is up the right way it will also be rotated 180 degrees.

I used the pattern I made earlier to check it was the correct shape and mark out the flange.

below is what it looked like with the flange formed using a hammer and bench dolly.

    Checked it with the pattern...

Next I cut out the side pieces from my patterns using my bandsaw, then I formed the bottom flange for these - again using a hammer and dolly...

Here are the parts ready to weld together, this is all 1/8th steel as per the original material used.

I appreciate the fact that you show folks what can be done with hand tools and a bit of perseverance. Good work David.

Thanks for commenting guys. I was thinking about this last night after posting these photos and realised that I had made a cock-up. Nothing unresolvable but a bit of a pain. I will show more soon.

Be tough work bending the 1/8" thick steel when making the curved flange.
Can you still get 1/8" there as here in Australia I can only get 3 mm?

Its 3mm but most on here would not know what that is, its the nearest we can get to 1/8th whats 1/8th 3.25mm? pretty close.

Forming the parts by hand is not too hard, I use a slightly heavier hammer but I don't have to put a huge amout of force behind it. If you go much thicker it starts to get tough though!.

I will have to sort my mistake out before this is fitted to my chassis but I will show where I am with it now.

The parts I formed were tack welded together...

Then fully welded inside and out...

I used gas welding for this.

The other side was then tacked and welded in the same way...

With a good fillet of weld on the inside and the outer corner reduced to a radius by welding I could clean this up without making the metal thin.

Once I had cleaned up the weld on the outside with a sander it looked like this...

I have made this so that it will rivet in place like the original part would have. Pitty I made a mistake in the design but I will sort that out soon.

I got my first welding qualification in pipe and plate welding (gas and arc) in 1976 I can't remember the last time I gas welded anything other than thin sheet though so I am a bit out of practice.

Hi Mike, I have been busy as hell. I have loads of work on and I have been trying to get the new bit if workshop sorted out so I can use it. I am pretty much there with it now but still have things I want to do to make the workshop better. I have done a little on the rod but not much. I dropped the gearbox (trans) off a trolly jack while trying to set up my crossmember and I broke the case. I hope to be back on it soon nd make some real progress.

Most folks break a tranny with a missed shift or too much horsepower David. You found a different way. Sounds like something I would do. More than likely I would just drop it on my foot. :p

That sucks. Can you at least still use it for mockup?

Cheers guys. I was more than a little pissed off. My Mate Glen who built the trans for me was none too pleased either!. I was in on a Saturday morning waiting for a customer and I thought I would use the hour or so to see if I could sort out my crossmember. I was trial fitting it in place and in a hurry so did not chock the trans I just used the trolly jack, eveything shifted and the trans fell., not far but it bloke one of the mounts off and smashed the case. I have got new parts but I have not had the trans rebuilt yet. To make matters worse the customer never turned up.

Patmanta- I am using an empty block and the old case for mock up now so no more damage I hope.
