    Man this is the coolest thing I have seen around here in a while ! What gauge metal is the skin is it akdq or just regular sheet metal. Are you building the inner structure too . I need to build some 28 roadster doors mine are crap but will make good patterns. I sold a 27 coupe it had the best doors ever and several guys with A trucks just begged me to sell the doors to them but it was a package no parts ! Awesome keep beating the tin !

    Great thread! Goes to show what you can do with some basic equiptment and some thought into it. Most guys get stuck waiting to buy a Pullmax.

    The sheet is just plain 18 gauge. and yes we are going to do the inner tonight and i will show it on the truck when finished.
    37kid i'm not going to replace mine ,they are just extras in case i need them. I thought about making some to sell but my new job took to much of my time.
    Hope i run up on a 26-27 coupe body cheap.

    Have you kept track of the time on this project? Check the 26-27 and 28-29 inner panels, somehow I think they differ.

    I will start on the inner door next using my truck for a pattern .
    i am not going to make it an exact copy
    Start by marking the edges to bend,the access hole,
    and anything you want to bead roll.

    ake the bends at the top both are 1/2", this is where the door pull bolts on.
    Next we use the tipping wheel to make the 45 degree bend at the bottom.
    if you have a box and pan brake you can use it instead of the tipping wheel.
    Last step is to fold the 2 90 degree sides.

    Now on to the door tops.You can make these on a regular brake.
    Measure down 2 1/2" and flatten one side back out and but together in the corner.
    Weld the corners and cut a radius to match your pattern.Keep in mind the front post is shorter and narrower than the rear.

    Clamp the upper and lower parts together upside down. Shim the door post to the right offset and measure the height front and rear.weld together and finish grind the outside

    More tipping.Mark the sides to fold over this is where the skin will fold over to lock the two halves together.Trim the edges so the skin will slip over it.

    Finishing the inner panel.Add the hinge pockets, channels for the window runs and cut out the access hole

    Now we will check the fit of the two halves.measure left to right and top to bottom.Make any adjustments now.If everything looks good take a hammer and dolly and fold the outer skin over the inner.Place the dolly under the outer skin and only hammer on the inside to avoid hammer marks on the outside of the door.I will check the fit on the truck before hammering the edge tight.

    Final step.test fit the door and adjust the edges and top post. I do not have an extra set of hinges so the door is blocked up and tied shut .It fits good but i will save the final fitting when i have another body to put it on. when you fit your door and get it right just put a few tack welds on the inside lip you folded over to keep it from moving.

    Thats it.keep in mind this was just an example of how to do this.You can use these steps to make patch panels ,door post ,lower door skins or any part big or small on your patch panels,doors and deck lids.Can also be used to make parts for off brand cars and trucks that can't be bought.

    I'll admit... I was voting for you from the beginning because I have a t coupe... but what sealed the deal... the drill on the bead roller!!! :D

    What's the process of the hinge support area?

    I wish i took pictures when i built the bead roller i could have two tech entries:p.I didn't take a pic of the pockets before i welded them in,sorry.The hinge pockets are just a sheet metal bracket that boxes in the hinge tongue and spread out the load area.It is kinda flimsy on the factory doors.
