Just wondering what te finished product should look like. I am trying to decide what seams get filled in and what gets left. Close ups of the corners are a real plus. Thanks

I will post pics of the temp surround I have. I am kinda unsure where to go next or even if I have a big enough piece of tubing. It looks kinda small compared to alot of these.

You are talking about rounded corners right? I did round the corners on it done it like this

Looks good now I see what mean not the rounded corners. You could take some smaller dia rod and weld between the body and tubing. Then by the time you get it welded and ground down it would blend into the body pretty good, so it would take little filler. You could bend up some sheet metal to make it blend but that would be harder. You could just weld that and mold it in but it would not blend as smooth. It would be like a lip around the edge. Depends on how you want it.

here is how I did the hood on the orange one. But your does not stick out near as far. So I think I would just do it with the rod and weld. If you use solid steel rod 1/4, 1/8, or whatever size you need. You can weld it then grind it down to pretty much the shape you need. Or if you just wanted the lip around there you could just finisf welding and finish that.

Funny you should say that I cut a couple of pieces of round bar but all I had was 3/8" which was too big. I just need to run to the parts house. Does that tubing look like it is about the right size?

You were right though about the radiused corners on the hood. That is what I was talking about. I just needed to see what you did about the pieces you remove on the hood. How do you make them look finished, 3d if you will. I dont want to raise the hood and see a razor sharp edge of the sheetmetal. Make sense?

That size looks good to me. On the corners I marked both sides where I wanted them cut, cut them off, cut some sheet metal about an inch wide, trimed and bent it to make the curve for the lip, welded it in(welded a bead all along the outside so I could grind and round it, but weld careful and slow), I welded a piece of 1/8 rod along the inside edge of the new sheet metal lip to take care of the sharp edge, then finish.
